How to produce ultra-pure silica for electronics

Ultra-pure electronic-grade silica (fused silica, synthetic amorphous silica) is widely used in epoxy molding compounds (EMC), semiconductor packaging, substrate fillers, and optical components. Even trace metal impurities (Na, K, Fe, Al, Cu, U, Th) will cause electrical leakage, reduced device reliability, or radiation defects. The core of production is strict impurity control across the whole process chain, clean environment, and contamination-free grinding and classification. This article is based on technical content from silica-mill.com.

1. Raw material selection and source purification

Two main raw material routes are available: high-purity natural quartz or synthetic silica precursors.

  • Natural high-purity quartz route: Select quartz ore with inherently low alkali and transition metal impurities. Run pre-beneficiation: high-gradient magnetic separation to remove iron-bearing minerals, flotation to remove feldspar and mica, then acid leaching with high-purity acid to dissolve surface and grain-boundary metal impurities. After leaching, repeatedly rinse with ultra-pure deionized water and dry in a clean oven.
  • Synthetic precursor route (higher purity): Use TEOS or high-purity silicon tetrachloride hydrolysis. This route avoids mineral impurity inclusions and can reach 5N–6N SiO₂ purity, ideal for advanced semiconductor packaging.
  • Incoming raw material inspection: Test trace metals by ICP-MS, and radioactive elements U/Th before feeding. Reject batches that exceed impurity limits.

2. Pre-crushing and thermal pretreatment in non-metallic equipment

All contact surfaces must avoid ordinary steel. Use high-purity quartz, PTFE or ceramic linings for crushers and transfer hoppers.

  • Crush large quartz blocks into uniform small particles. Apply high-strength magnetic separation again to capture tramp metal introduced during crushing.
  • Calcination and quenching: Heat quartz to high temperature then rapidly quench. This creates internal microcracks to improve grindability and releases fluid inclusions inside quartz crystals, making embedded impurities easier to remove in later leaching.
  • Secondary acid washing and DI water rinsing: Remove new surface impurities generated during crushing and quenching. Control moisture below 0.1% before entering the milling circuit.

3. Contamination-free ultra-fine grinding and closed-loop classification

This is the most critical stage for electronic silica production. Metal wear from grinding equipment is the largest source of contamination.

  • Mill selection: Fluidized bed jet mill is preferred for high-end electronic silica. Particle-on-particle impact reduces contact between powder and equipment walls. All contact parts: ceramic, high-purity alumina or quartz. Avoid metal rotors and liners. For medium-fineness EMC grades, ceramic-lined air classifier mills can be used.
  • Process gas: Use dry, oil-free, filtered nitrogen or compressed air with ultra-low dew point. Moisture causes agglomeration and introduces soluble ionic impurities.
  • Closed-loop air classification: Adopt high-purity ceramic classifier wheels. Precisely cut PSD to eliminate oversized particles, which directly affect package mechanical properties and thermal expansion. Control circulating load and avoid over-grinding. Over-grinding increases specific surface area, promotes powder re-agglomeration and raises impurity adsorption.
  • Anti-static and sealed system: Bond and ground all ceramic-lined pipelines and vessels. Maintain closed negative pressure to prevent external dust contamination.

4. Post-grinding purification

Even after clean milling, surface-adsorbed trace ions need removal.

  • Optional post acid leaching: Use ultra-pure dilute acid to strip surface metal ions, followed by multiple rinses with 18.2 MΩ·cm ultra-pure water.
  • Filtration and clean drying: Filter powder with PTFE membrane filters. Dry in clean-class ovens with HEPA filtered hot air. Control residual moisture below 0.1%.
  • Secondary magnetic separation and fine screening: Remove any occasional ceramic wear debris or foreign particles.

5. Clean environment control and powder handling

Electronic silica production requires classified clean zones to prevent ambient particulate contamination.

  • Mill and classification room: Maintain cleanroom conditions with HEPA air filtration. Control airborne particles and humidity.
  • Sealed powder transfer: Use fully enclosed, non-metallic pneumatic conveying. Avoid open manual transfer.
  • Silo storage: Use high-purity quartz or PTFE-lined silos with dry nitrogen blanketing to prevent moisture absorption and re-contamination.

6. Quality control and testing

Test each batch with multiple analytical methods:

  • ICP-MS: Detect trace metals Na, K, Fe, Al, Ca, Mg, Cu, Ni, Ti, Zr.
  • PSD test: Laser diffraction for particle size distribution, D50, D97 and maximum particle size. Oversized grains cause chip scratching.
  • Radioactive test: U and Th content, critical for memory chips.
  • Moisture, BET, tap density, pH, and impurity ion analysis.
  • Retain batch samples for traceability.

7. Packaging and storage

  • Package in clean, low-extraction laminated bags or PTFE-lined drums inside the clean area.
  • Purge packaging headspace with dry nitrogen and seal immediately.
  • Store in constant temperature and low-humidity clean warehouse. Implement FIFO inventory management to prevent moisture uptake and agglomeration.

Common pitfalls

  1. Using ordinary steel-lined mills, introducing Fe, Cr, Ni contamination.
  2. Skipping gas purification: oil or water vapor in compressed gas causes powder agglomeration and ionic impurities.
  3. Insufficient cleanroom grade: ambient dust and particles contaminate finished powder.
  4. Overlooking U/Th radioactive impurities, which pass metal testing but damage semiconductor devices.
  5. Improper drying: residual moisture leads to outgassing during epoxy molding.

Producing ultra-pure silica for electronics is a full-chain contamination control process. It starts with high-purity raw material selection and mineral purification, then uses ceramic/quartz-lined jet milling and precision air classification to avoid metal ingress. Post leaching, clean drying, cleanroom handling and strict ICP-MS batch testing ensure ultra-low trace metals and radioactive impurities. PSD, moisture and powder flow properties are tightly controlled to meet packaging and substrate application requirements.
